Stand-Up Pouch Design: The Complete Guide to Mylar, Kraft, and Flexible Packaging
Stand-up pouches have become the packaging format of choice for an enormous range of products: protein powder, dog food, coffee, snacks, supplements, dried fruit, baby food, liquid soaps, and hundreds of other categories. They're lightweight, stackable, resealable, printable across their full surface, and considerably cheaper to produce than rigid packaging.
They're also surprisingly easy to design badly. The panel layout rules, film behaviour, seal zone restrictions, and print process considerations are different from rigid packaging in ways that matter. This guide covers all of it.
The Stand-Up Pouch Anatomy
Before designing anything, understand the structure.
A standard stand-up pouch has five distinct zones:
Front panel — The primary display face. This is what faces forward on shelf, what appears in Amazon main listing images, and what the consumer sees first in every context.
Back panel — Usually carries mandatory regulatory text (Nutrition/Supplement Facts, ingredient list, allergen declarations), barcode, and manufacturer information. On some pouches, a brand story or usage instructions appear here.
Left side gusset — The fold that runs vertically up the left side of the pouch. This is a narrow, triangular-shaped area when the pouch is fully expanded. Important design note: the gusset area is not fully flat — artwork here is on a fold and will partially obscure when the pouch is compressed or not fully filled.
Right side gusset — Mirror of the left.
Bottom gusset — The folded base structure that allows the pouch to stand upright. On a flat-bottom pouch, this is a wider, more usable design surface; on a traditional dome-bottom gusset, the printable area is more limited. The bottom gusset typically carries the barcode or lot number, or is left with only background artwork.
Seal areas — Along the top, sides, and bottom of the pouch, there are heat-sealed margins of approximately 10–15mm. No important text, logos, or imagery should appear in the seal area. This is the most common mistake in pouch artwork — placing content in a zone that will be obscured or crushed by the seal.
Film Types and How They Affect Design
The material your pouch is made from affects how the design looks in real life. Different films have different surface characteristics, print behaviours, and colour rendering.
Metallised film (silver/gold mylar) — A polyester film with a thin metallic coating. Produces a mirror-like or brushed-metal surface. Colours printed over metallised film appear more vivid due to the light-reflective base. Gold and silver metallised films are available. The metallic surface cannot be overprinted in white without a dedicated white ink layer — designs relying on white as a background colour require a white ink pass. Transparencies and see-through windows are not possible on standard metallised film.
Matte-finish film — A laminated polyester film with a matte surface coating. Very popular for premium food and supplement brands. The matte surface scatters light rather than reflecting it, which makes colours appear slightly softer and more sophisticated than on gloss. Matte films print exceptionally well with Pantone spot colours and are the right choice when a premium, tactile feel is a brand priority.
Gloss laminate film — A standard laminated polyester film with a glossy surface. Colours appear vivid and crisp. More affordable than matte; produces the slightly plastic-looking shine that distinguishes budget pouches from premium ones in direct comparison. Appropriate when cost is a primary consideration.
Kraft paper laminate — A kraft paper outer layer laminated to an inner barrier film. Produces the brown paper texture associated with natural, craft, and sustainable branding. Ink absorption on kraft paper differs from plastic films — colours appear less saturated and print with a muted, organic quality. This is a design characteristic, not a flaw: if you're targeting a natural/organic positioning, the kraft aesthetic is an asset. If you're expecting vibrant colour reproduction, kraft is the wrong film.
Clear film with white-only printing — Some brands print only white ink on clear film, allowing the product itself to be partially visible. This works for products where the appearance of the contents is a selling point (seeds, dried herbs, granola). It requires that the product look appealing inside the pouch, which is not always controllable.
The Dieline: What's Different for Pouches
Rigid packaging dielines define a flat shape that folds into a box. Pouch dielines work differently.
A pouch dieline shows the flat, unfolded artwork area for the front panel, back panel, and gussets as they would appear when cut and printed before the pouch is assembled. After printing, the film is folded and sealed — the front and back panels fold toward each other, the gusset folds in between, and the seal creates the finished pouch form.
This means:
Artwork that looks centred on the flat dieline may not be centred on the finished pouch. The fold points and seal margins shift the effective visual centre. Your designer should preview artwork on a 3D pouch model, not just on the flat dieline, before finalising placement.
The gusset is always thinner in real life than it looks on the flat dieline. The gusset area on the flat artwork looks generous. When the pouch is assembled and filled, the gusset folds to a narrow wedge on each side. Artwork that wraps onto the gusset — especially text — may be partially obscured or distorted. Treat the gusset as a secondary surface for background colour and textures, not for critical content.
The top seal area varies by pouch manufacturer. The heat seal at the top of the pouch is typically 10–15mm wide, but this varies. Request the exact seal specification from your pouch manufacturer before the dieline is built. An artwork file built to a 12mm top seal on a pouch that uses a 15mm seal will have visible content crushed into the seal.
Panel Layout Principles
A stand-up pouch has more printable surface than most labels and more layout complexity than a carton. The surface needs a deliberate content hierarchy.
Front panel: Lead with brand → product name → hero benefit/descriptor, in that visual priority order. Include the statement of identity (required for food/supplements) and net quantity. Keep everything else off the front panel — a pouch front panel that carries barcode, ingredient list, and manufacturer address alongside the brand design is almost always visually cluttered and commercially weaker than one that stays focused on the selling message.
Back panel: This is the compliance and information surface. From top to bottom:
- Barcode (typically upper right or lower right, outside safe zones, with adequate quiet zone)
- Nutrition/Supplement Facts panel (FDA format, at legal minimum type sizes — 7pt minimum recommended for readability)
- Ingredient list and allergen declarations
- Manufacturer/distributor name and address
- Any mandatory warnings
- Usage instructions (if product requires them)
Consider whether a QR code to the product page, COA (for supplements/CBD), or additional information serves the buyer better than trying to fit everything in text form.
Gusset panels: Treat as secondary brand surfaces. Background colour and texture that wraps from front or back is the standard approach. Repeating a small brand mark or a simple tagline is appropriate if it fits cleanly. Complex layout, mandatory text, or imagery that depends on the gusset being visible when the pouch is full is a design mistake.
Seal Area Rules (The Most Common Mistake)
The heat-sealed margins of a stand-up pouch are functionally off-limits for any important content. This is the most consistently violated rule in pouch artwork, and it causes real problems.
Standard seal margins:
- Top seal: 12–15mm from the top edge (varies by manufacturer and zipper placement)
- Side seals: 8–12mm from each side edge
- Bottom gusset seal: 10–15mm from the bottom edge
Within these margins, the film is compressed and heat-fused. Any printing in this area becomes distorted, may be obscured by the seal, or may interfere with the seal integrity. Manufacturers may reject artwork files where mandatory text or barcodes fall in the seal area.
Practical test: when you see a final dieline, draw the seal exclusion zones in a bright colour and verify that nothing critical falls within them. Do this before approving the artwork, not after receiving the first physical samples.
Zipper Placement and Its Effect on Design
Most resealable stand-up pouches include a reclosable zipper — either a press-to-close zipper (euro-slot style) or a slide zipper. The zipper placement has direct implications for front-panel design.
Top-of-panel zippers (standard for most stand-up pouches) sit 30–50mm from the top edge of the pouch, inside the body of the pouch. The area between the top seal and the zipper is technically printable but:
- It's typically a narrow band (20–40mm)
- The zipper itself sits slightly raised from the film surface
- The area below the zipper has the main artwork
- Designs that treat the area above the zipper as a primary visual zone often look cluttered when the pouch is filled
Bottom-fill pouches (increasingly common for liquid and powder products) have the opening at the bottom and the zipper may not apply. These have different dieline geometry.
When briefing a pouch design, specify the zipper type and approximate position from the top edge — this information must come from your pouch manufacturer's specification.
Print Methods for Pouches
Rotogravure (gravure) printing — The standard for high-volume flexible packaging. Uses engraved cylinders to apply ink directly to the film. Produces excellent colour consistency across very long print runs (typically 100,000+ units minimum). Expensive setup (cylinder engraving), but lowest per-unit cost at scale. Requires exact artwork at 100% size, with artwork locked before cylinder production begins.
Flexographic printing — Used for medium-volume flexible packaging. Rubber plates rather than engraved cylinders. More affordable than gravure for medium runs; slightly less colour accuracy. Common for runs of 5,000–100,000 units.
Digital printing — The right solution for short runs (under 5,000 units), variable data (lot numbers, QR codes that vary per batch), and samples or market-test quantities. No plate or cylinder tooling costs. Per-unit cost is higher than gravure or flexo at volume. Colour reproduction is generally excellent on modern digital presses. Available from specialised short-run flexible packaging suppliers.
What changes about the design depending on print method:
- Gravure and flexo have minimum feature size and trapping requirements that digital printing doesn't
- Gravure cannot reproduce very fine hairlines or extremely small type reliably — minimum recommended type size for gravure printing is 6pt for positive (dark on light) text, larger for negative (light on dark) text
- Digital printing has no minimum run constraint but does have maximum width limitations on some presses
Ask your pouch manufacturer which print method your run will use before finalising the artwork — the design should be optimised for that method's capabilities and constraints.
Designing for Amazon and DTC
Stand-up pouches are one of the most photographed and listed product formats on Amazon. There are specific design considerations for how a pouch performs as a product listing versus on a physical shelf.
The front panel at thumbnail size: At 160px wide in Amazon search results, a stand-up pouch front panel has very limited legible space. The brand name and product name must be large enough to read. Complex illustrations or small supporting text will be invisible. Design the front panel with the awareness that its first impression will often be at a very small size.
Product photography for pouches: Pouches look best in product photography when:
- They are properly filled so the front panel is fully tensioned and visible
- They are photographed at a slight angle to show depth
- The bottom gusset is expanded and the pouch is standing upright
- Lighting brings out surface texture (matte pouches benefit particularly from side lighting)
An empty or partially filled pouch photographs poorly — the front panel wrinkles and the product looks unfinished. If your first samples aren't filled, request 3D mockup renders for listing images rather than photography of empty pouches.
Checklist: Pouch Artwork Readiness
Structural:
- Dieline built from manufacturer's specification (correct width, height, gusset depth)
- Seal exclusion zones marked and all critical content outside them
- Zipper position accounted for in front-panel hierarchy
- Bottom gusset type confirmed (dome vs flat-bottom) and dieline geometry correct
Artwork technical:
- Film type confirmed and white ink layer included if metallised film
- CMYK colour mode throughout (or Pantone spot colours correctly specified)
- All images at 300 DPI at print size
- Fonts outlined
- Bleed extended to 3mm
- Barcode outside seal area with adequate quiet zone
Content compliance:
- Mandatory regulatory text on back panel (Facts panel, ingredient list, allergens)
- Net quantity on front panel
- Manufacturer/distributor details
- All mandatory warnings
FAQ
What's the minimum order quantity for printed stand-up pouches? This varies significantly by supplier and print method. Digital printing suppliers specialising in short runs may offer quantities as low as 50–250 pouches. Flexographic printing typically requires 1,000–5,000 units minimum. Gravure printing typically requires 50,000–100,000 units minimum. For small brands launching a first product, digital short-run pouch suppliers (Reflex Labels, Sticker Mule, Pakible, and others) provide accessible minimum orders.
Can I get a physical sample of my pouch design before committing to a full run? Yes — short-run digital printing makes sampling affordable. A run of 25–50 printed pouches to verify the design at real scale, test the zipper, check that the barcode scans, and get the product photography done before the main production run is a sound investment.
What resolution do I need for photos on a pouch? 300 DPI at the final print size. If a photograph occupies the full front panel of a 150mm × 250mm pouch, the image file needs to be at least 1,772 × 2,953 pixels. If the photo is embedded in an Illustrator file, check the effective resolution at the placed size, not the file's native resolution.
Do stand-up pouch zippers affect food safety? Zippers used in food packaging must be food-grade and comply with FDA regulations for direct food contact materials. This is a product sourcing requirement, not a design requirement — confirm with your pouch manufacturer that the zipper material they use is food-grade for your specific product.
