A dieline is a flat, two-dimensional blueprint of packaging that, when printed and cut, folds into the three-dimensional structure your product lives in.

Think of it the way an architect's floor plan relates to a finished building. The building is what you see; the floor plan is the precise technical document that makes it possible to build correctly. A dieline is a packaging designer's floor plan.

Every physical packaging format — folding carton, pouch, sleeve, tray, rigid box — has a dieline. If your packaging is being commercially printed and manufactured, a dieline exists somewhere in the process. The question is who created it and whether it's accurate.


Why Dielines Exist

Manufacturing packaging requires machines. Machines require precise instructions. A box-making machine doesn't estimate where to score and cut — it follows exact measurements, and if those measurements are off by even a millimetre, panels misalign, glue flaps don't close flush, and boxes fail quality control.

The dieline translates your product's dimensions into a set of precise instructions for:

  1. Die-cutting — where the cardboard or material is cut through completely
  2. Scoring — where the material is partially compressed to create a fold line
  3. Perforating — where a pattern of cuts allows a section to be torn away cleanly

The die — a physical blade tool pressed into cardboard or film — is manufactured from the dieline. This is why it's called a dieline: it defines the path the die will cut.


What a Dieline Looks Like

A dieline is typically provided as a vector file in Adobe Illustrator (.ai) format, or as a high-resolution PDF. It shows a completely flat, unfolded version of the packaging with different line types indicating different manufacturing operations:

  • Cut lines (solid, usually in a bright colour like magenta or cyan): These are where the material is cut through. The outer boundary of the entire flat shape is a cut line.
  • Score lines (dashed, in the same or different colour): These are where folds happen. The pattern of score lines defines how the flat shape folds into a three-dimensional form.
  • Fold direction indicators (arrows or text notes): Some dielines include annotations indicating whether a fold goes up (mountain fold) or down (valley fold), relevant for complex structures.
  • Glue areas (hatching or shading): These mark panels where adhesive will be applied during manufacturing.
  • Safe zone (inner boundary): The minimum distance from any cut line within which no important copy or imagery should be placed, to allow for manufacturing tolerances.
  • Bleed area (outer boundary): The additional artwork area beyond the cut line that gets trimmed off, ensuring no white edge appears if the cut lands slightly off position.

The Three Zones Every Designer Works In

When artwork is placed onto a dieline, there are three zones to understand:

Bleed zone (3mm beyond the cut line) All background colours and full-bleed images must extend into this zone. If they stop at the cut line and the die lands 1mm off, a white sliver appears at the package edge. That sliver is unprofessional and impossible to fix without reprinting the entire run.

Live area / safe zone (3–5mm inside the cut line) All critical content — logo, product name, barcode, ingredient list, contact details — must sit inside this boundary. The zone outside it is vulnerable to being partially trimmed if cutting tolerances vary.

Print area (everything between the safe zone and the bleed) Background colours, decorative elements, and photography can extend here. They'll print, but may be partially trimmed on one side or another depending on production variation.


Dieline Formats by Packaging Type

Different packaging structures have their own dieline conventions.

Folding carton (tuck-end box) The most common retail packaging format. The dieline shows the front panel, back panel, two side panels, top tuck panel, bottom tuck panels, and glue flap laid out flat. When folded, the tuck panels slot into the assembled box to close top and bottom without adhesive.

Stand-up pouch (mylar / kraft) Pouch dielines show the front panel, back panel, and gusset (the folded base that creates the stand-up profile). The top seal, tear notch, and hang hole are marked. Film pouches have different tolerances to rigid packaging; the seal area at the top requires a safe zone because the heat-sealing process melts the film and can blur copy that gets too close.

Sleeve A sleeve wraps around an inner tray, box, or product. The dieline shows the front face, back face, and two connecting side panels, sometimes with tuck-in wings to lock the sleeve closed.

Rigid box (two-piece set-up box) Lid and base are separate structures, each with their own dieline. Rigid boxes are assembled by hand using board wrapped in printed or plain material; the dieline governs the board cutting, not the printed outer wrap (which has its own separate template).

Label (on bottles, jars, cans) Labels have simpler dielines — usually just a rectangle, oval, or contoured shape with a specific bleed. The complexity is in the substrate: a round bottle requires a label that can wrap completely without lifting at the edges, which affects the artwork wrap calculation.


Common Dieline Problems and What They Cost

Building artwork to wrong dimensions If the product dimensions change between when the dieline was created and when the final packaging is produced (a formula change leads to a different bottle size, for example), the artwork built on the old dieline needs to be rebuilt. This is typically a full redesign charge — not a minor adjustment.

Not accounting for substrate thickness Cardboard has thickness. When a 2mm board folds, the inside fold radius is 2mm tighter than the outside fold radius. On a large box where multiple panels fold in sequence, this adds up — if the dieline doesn't account for it, the assembled box won't close properly. This is called the "board allowance" or "material allowance" and it must be calculated from the actual substrate specification, not estimated.

Using a dieline downloaded from the internet Generic dieline templates exist online for common box and pouch formats. They're fine as starting points. They are not fine as finished production-ready specifications for the following reason: they're built to their creator's assumptions about bleed, print method, and substrate. Your printer's setup will be different, and those differences can cause real production problems. Always build or verify against your actual printer's specification sheet.

Treating the dieline as a fixed template and designing around it The dieline should be finalised after the product dimensions and structural requirements are confirmed, then provided to the designer as a starting point. Brands that provide a dieline template to a designer who then designs to it — without verifying the template was built from the correct product specs — are one factory change away from a mismatch.


Who Should Create the Dieline?

For most standard packaging formats, your packaging designer can create or adapt a dieline. They need:

  • Exact product dimensions (height × width × depth in millimetres, or weight/volume and vessel specs for flexible packaging)
  • The manufacturing substrate specification (GSM weight and board type for cartons; film specification for pouches)
  • The printer's bleed and tolerance specifications

For complex or custom structural packaging — counter displays, custom die-cut shapes, multi-piece rigid sets — a structural packaging engineer should produce the initial dieline, with the graphic designer then applying artwork to the approved structure. Trying to design the structure as part of the graphic design process adds significant risk.


How to Request the Dieline From Your Supplier

If you're ordering packaging from a manufacturer or co-packer and they say they'll "provide a template," ask specifically for:

  • An Adobe Illustrator (.ai) or PDF vector dieline with layers separated (artwork layer off, die layer visible)
  • Confirmation of bleed requirement (usually 3mm / 0.125in)
  • Confirmation of the safe zone / live area boundary
  • The colour specification for cut lines vs fold lines
  • Any special notes about how the dieline handles material thickness
