We design structural dielines and surface artwork for all major folding carton and rigid box styles: straight tuck-end (STE), reverse tuck-end (RTE), auto-bottom (crash-lock base), roll-end tuck front (RETF), sleeve boxes, two-piece set-up (rigid) boxes, clamshell packaging, gable-top boxes, pillow boxes, window patch boxes, and e-commerce mailer boxes. For rigid boxes (also called set-up boxes or gift boxes), we design the outer wrap, inner tray, and optional lift-lid or magnetic closure systems.
The dieline (die-cut template) defines every fold, score, glue tab, and cut edge of the box. We create dielines from your product dimensions, accounting for board thickness callout (caliper), product clearance inside the box, and correct tab-to-panel relationships. Dielines are delivered as Illustrator vector files with spot colour cut layer, fold/score layer, and print areas on separate layers. They are compatible with IMPACT (ArtiosCAD), Esko, and standard Illustrator workflows used by folding carton printers worldwide.
Folding cartons are typically printed on SBS (solid bleached sulphate) board (C1S — coated one side) in weights ranging from 300gsm to 400gsm. E-commerce mailer boxes use E-flute or B-flute corrugated board. Rigid gift boxes use grey board covered with printed paper wrap. Print methods: offset lithography (highest quality for retail folding cartons), digital printing (short runs, quick turnaround), flexographic printing (corrugated). Premium finishes include soft-touch matte lamination, gloss lamination, spot UV varnish, hot foil stamping (gold, silver, rose gold, custom), embossing, debossing, and window patching.
E-commerce packaging has unique requirements versus retail packaging. Mailer boxes must withstand ISTA 2A drop-testing without the product suffering damage — structural choice matters. The unboxing experience begins the moment the customer receives the parcel: exterior mailer box design creates brand excitement before the box is opened. Interior printing, tissue paper folding instructions, branded void fill, insert cards, and product reveal design create a memorable unboxing moment that drives social sharing and repeat purchase. We design every element of the unboxing experience as a unified brand touchpoint.
Product boxes for food, supplement, cosmetic, pharmaceutical, and electronic products must carry specific mandatory information. For food products in boxes: FDA Nutrition Facts or EU FIC nutrition declaration, ingredient list, allergen declarations. For supplements: Supplement Facts panel plus DSHEA disclaimer. For cosmetics: INCI list, PAO symbol, batch code. For electronics: CE marking (EU), FCC/IC (USA/Canada) logos, warning statements, disposal symbols (WEEE). We incorporate all required elements into the box design without compromising visual aesthetics.
For brands launching multiple product SKUs (e.g. 5 flavour variants, 10 product sizes, or 3 product tiers), we design packaging systems rather than one-off boxes. A range system uses a consistent structural form and base design with variable colour coding, flavour callouts, and product-specific imagery across SKUs. This approach creates strong shelf presence (the range reads as a family at retail) while allowing individual SKU differentiation. We deliver a master template plus individual production-ready files for each SKU.
Before sending files to print, we provide photorealistic 3D renders of the finished box in all required views: front, three-quarter, and flat-pack dieline. For retail packaging, we also provide a shelf mock-up rendering showing how multiple facings of the box look at shelf scale. This allows you to spot any design issues in the context of real retail display before committing to a print run.
UK Extended Producer Responsibility (EPR) regulations and EU Packaging and Packaging Waste Regulation (PPWR) require that all packaging placed on the market be recyclable or reusable by 2030. For folding cartons, this means avoiding non-recyclable foil blocking on primary cartons, specifying water-based varnishes instead of UV, and using FSC-certified board. We include material and finish sustainability guidance as part of every box packaging project and can specify EPR-compliant alternatives to conventional finishes.
